Does anyone own this hilt, or know of super thin Micro Usb cables that would fit in here? The board is fixed in place, so can not be safely pried up.

Don’t know if you’d be willing to do this, but you could get some wire cutters & cut the ends of the hings holding the board in place.
Wouldn’t really “damage” the chassis in any other sense really other than aesthetics. Just one of those little Jury Rig things you can do to make things fit good enough. Not perfect, just good enough. Besides it’s not like we’re mounting the chassis’s to show them off.
I’ll modify a chassis by cutting a piece out or sanding something down to get better access to a port or SDCard, or maybe to make a battery fit better.
Some times you gotta go off code to get stuff done!
