Well, it was difficult to visualize the way these are supposed to fit when ordering, but they are definately smaller than expected. Although they usually cap the tapered top of each stick, I think these will sit inside an adapter. They slide easily into the diffusion tubing of a 1" thin stock blade. I may decide on a different thickness or diameter, but the skinny trip quad zig zag blades I are in good shape so thin/1" blade stock is still hopefully going to work.
What about (2) 2" long sections of dowel? Machine one side to fit inside the blade so you can somehow glue it in and then the other side machined for a press fit into the end caps that you can also glue in, or ideally pin (nail) in. I’m thinking aloud here so there’s a margin of safety and you don’t go kicking a section of polycarbonate across a room.

Ha, of course Master Rogue. I’ve been practicing with wooden ones and I’d say they’re the second most likely thing to hurt you from the martial arts weapons category.
This one will swing more like a club, because I based the grip design on how old Okinawa kata look and how the sticks are used. You grab them by the bottom, and not the top where a lot of spinning happens. I picked a short chain for more control. Apologies to Bruce Lee, and his masterfully exaggerated 1:1:1 stick and chain ratio.

The number one dangerous martial arts tool: IMO a sword like a katana is a little more dangerous, because you can die from dropping it and putting it away is the most common source of injury. I like my thumbs.
But I’ll risk a slight concussion to learn these.
To wrap this thread for now:
I discovered a great many things, most of all how ridiculous nunchaku are as a martial arts tool. They are quite dangerous for the user. After many hours of practice, I switched to “indian clubs” as a new health hobby.
The stress of weighting them at the bottom made them more like maces. I may revisit this design, but I moved on and used some fo the parts for other things. It ran way over budget, especially right now where silicone is in short supply for DIYers.
So, I humbly accept failure as an option at this point, not because it didn’t work, but because it doesn’t pass real world testing. The good parts will hibernate or be reused for now. And I won’t get another mild concussion. I just don’t have the right materials to execute on this the way I want to.
