My lightsaber is completely silent when pressing the power button, I am using the Proffie system 6.9, and only the LED can turn on. When Pressing the AUX button it gives me Font directory not found error. I tried to format my SD card /change the new battery/re-upload Proffie OS. The font only turns on when connected to USB power, I’ll be able to change font style, but the sound quality is terrible, I think the USB power supply is unstable. But when I use an 18650 battery the saber is without any sound. when pressing the AUX button it gives me Font directory not found error.

Remove the disable diagnostic commands and reflash the board.
Use serial monitor and run the beep command.
Also if you change presets do you hear anything?.
If there’s no sound check the wires and see if you have connectivity from speaker to board.
This means the board can’t find the font you specified in the preset.
So it’s either spelled wrong, in the wrong location, or missing altogether.
If you have ;common
appended to your font search path, but do not have a common folder, you will get the same error.
You just need to confirm that what you are telling it to look for, is finadable where you said it should be.
When there’s USB power only, the 5V booster is not used, so the sound will sound distorted unless your volume is somewhere around 200-300. This is expected behavior.
This is odd. There’s no reason the same sounds that play when USB only shouldn’t play when you add battery power.
Are you sure there’s no conditions you’re leaving out of your description?

I deleted #define DISABLE_DIAGNOSTIC_COMMANDS, before reflashing my proffieboard and I also verified the file, it seems like something going wrong which I don’t understand. When I am using USB to power my saber and changing presets, I hear an extremely super noisy font sound, The sound is not loud, but very noisy. My saber is all glued up and I won’t be able to check the speaker wiring, It is an unremovable chassis, and if I do that I need to tear down the whole thing…which I am afraid to do so.

the disable diagnostic command has a memory saving cause it requires memory to flash. that error you see is because the configuration has exceeded the maximum file size that can be flashed.
you will need to edit the config and make it smaller.
that’s a few lines if you remove 1 preset it should get you to run the command, however, defer to the NoSloppy.
with regards to the usb and battery, I would try to get a hi def photo of the board and how it’s wired.

- I have three sabers and I use the same `;common file and same fonts, all the other lightsabers are recognizable.
2-3. When connecting USB powering, the speaker sound is very noisy, and after I installed a battery, the sound became a little bit louder, and the font sound was also extremely noisy. but When I use battery power alone, it has no sound at all.
Okay like I mentioned, “noisy”, terrible sounding audio is expected if you only have USB powering the board.
For now, adding #define BOOT_VOLUME 200 will allow you to start up at a level that sounds cleaner at least. If you end up leaving that in there, you can just turn your volume up once you’ve booted using a volume menu (if the prop file you’re using supports that).
I have a question that may sound silly, but your symptoms do warrant it…
Have you fully charged your battery?
thanks for your help! I noticed the 30-awg wire to the speakers was about to break. I thought this might cause a problem. But I am not sure why this is related to the Font directory not found error.
Thank you for your help, I really appreciate it, I took apart the lightsaber and found out the speaker wire was about to break, so I made a bold idea, I decided to reweld the whole saber and push myself to learn the basics. it sounds very silly to do so… but I would love to try.
